I've done some testing, and it looks like this is because coveralls is calling 'bundle exec rake', which is behaving differently than 'rake'; I'm still tracking down why.
from coveralls-ruby.
I've isolated this to something inside Coverage itself, where it's not including my lib files when run via bundle. Not sure why, and it doesn't seem to be an issue with coveralls itself. I'm gonna leave this open for now in hopes that somebody else using coveralls has seen this issue and knows how to fix it

All sorted! For future googlers:
If your gemspec includes require 'your_gem'
, bundler loads it up as part of bootstrapping rake. Don't do that and all will be well.
